The sector at a glance

Manufacturing is the business of turning materials, components and engineering intent into physical product at a repeatable cost, quality and schedule. The cluster spans OEMs who own the brand and the design, contract manufacturers and EMS providers who build to someone else's print, job shops and machine shops selling machining, fabrication, molding and finishing capacity by the hour, and the industrial suppliers and distributors who feed all of them. Buyers are rarely browsing: they are sourcing managers, supply-chain directors, quality managers, plant managers and product engineers with a print, a volume, a target price and a date. They evaluate on capability fit, certifications, capacity, quality history, lead time and total landed cost — not on marketing. Central Texas is the anchor market for this site: the Austin-Round Rock-San Marcos corridor plus San Antonio, Waco, Temple-Killeen and the I-35 industrial spine, where semiconductor fabs, EV and aerospace assembly, data-center buildout and a deep machine-shop and metal-fabrication base all compete for the same skilled trades, industrial land and grid capacity.

Concepts

OEE (Overall Equipment Effectiveness)

Availability x Performance x Quality, expressed as one percentage. Availability is uptime against planned production time, performance is actual rate against ideal rate, quality is good parts against total parts. World-class is often quoted around 85%; most discrete plants that measure honestly for the first time land in the 40-60% range.

Takt time

Available production time divided by customer demand for that period — the beat the line must hit to meet demand. Takt is set by the customer, not by the machine; if cycle time exceeds takt you are short of capacity by definition.

Cycle time

How long one unit actually takes at a station or through a process, machine cycle plus load, unload and handling. Compared against takt to find which station constrains the line.

Changeover and SMED

The time from last good part of one job to first good part of the next. SMED (single-minute exchange of die) separates internal setup work that requires the machine stopped from external work that does not, then converts internal to external — the fastest route to smaller batches without buying machines.

Lead time

Elapsed time from order placement to delivery, including quote, material procurement, queue, run and ship. Queue time, not run time, is usually the bulk of it — which is why lead time falls when WIP falls, not when machines run faster.

Throughput

Good units produced per unit of time. The only rate that matters at the plant level; local efficiency gains at a non-bottleneck station raise WIP without raising throughput.

WIP (work in process)

Material released to the floor but not yet finished. WIP ties up cash, hides quality problems and lengthens lead time in direct proportion (Little's Law: lead time = WIP / throughput).

Bottleneck and Theory of Constraints

The single resource with the least capacity relative to demand sets the plant's output. Goldratt's five focusing steps — identify, exploit, subordinate, elevate, repeat — say to never starve the constraint and never optimize anything else first.

Lean manufacturing

A system, derived from the Toyota Production System, for eliminating the seven wastes (overproduction, waiting, transport, over-processing, inventory, motion, defects) by pulling work through a levelled flow rather than pushing it through by forecast.

Kaizen and 5S

Kaizen is structured continuous improvement, usually a short focused event with the people who do the work. 5S (sort, set in order, shine, standardize, sustain) is workplace organization — the visual foundation that makes abnormality obvious and every other lean tool possible.

Kanban

A signal — card, bin, electronic trigger — that authorizes replenishment only when downstream consumes. Converts push scheduling to pull, caps WIP by design, and exposes the real reorder quantity.

Poka-yoke

Error proofing: a fixture, sensor or design feature that makes the wrong action physically impossible or immediately detectable, so a defect is prevented rather than inspected out downstream.

Value stream mapping

A one-page picture of every step, inventory buffer and information flow from raw material to customer, annotated with process time and wait time. The gap between value-added time and total lead time is usually the most persuasive number in the plant.

Six Sigma, DMAIC and DPMO

A data-driven variation-reduction method run through Define, Measure, Analyze, Improve, Control. Performance is expressed as DPMO (defects per million opportunities); the 'six sigma' target of 3.4 DPMO assumes the classic 1.5-sigma long-term process shift.

Cp and Cpk

Process capability indices. Cp compares specification width to process spread and ignores centering; Cpk accounts for how far off-center the process runs. A Cp far above Cpk means the process is capable but mis-centered — an adjustment, not a re-engineering job. Cpk of 1.33 is a common customer minimum.

SPC and control charts

Statistical process control plots measurements over time against control limits derived from the process itself, not from the print. It distinguishes common-cause noise (leave it alone) from special-cause signals (go find the change) and stops well-meant tampering.

First pass yield

Percentage of units that clear a process correctly the first time with no rework, scrap or retest. Rolled throughput yield multiplies FPY across every step and is usually far lower than any single station suggests.

Scrap and rework rate

Scrap is unrecoverable material and the labor already invested in it; rework is recoverable but consumes capacity twice and often escapes standard cost entirely. Rework hidden in overtime is one of the most common sources of quoting error.

MTBF and MTTR

Mean time between failures measures reliability; mean time to repair measures maintainability. Availability is a function of both — cutting MTTR by improving spares, documentation and technician access is often cheaper than extending MTBF.

TPM, preventive and predictive maintenance

Preventive maintenance is calendar or run-hour based and replaces parts before failure regardless of condition. Predictive uses vibration, thermal, oil or current-signature data to act on actual condition. Total productive maintenance puts routine care in the operator's hands and measures the result through OEE.

ERP (enterprise resource planning)

The transactional system of record for orders, inventory, purchasing, costing and finance. It plans and accounts; it does not usually know what a machine is doing right now.

MES (manufacturing execution system)

The layer between ERP and the machines: dispatching, work instructions, real-time data collection, genealogy and traceability, and as-built records. Where ERP says what should be made, MES records what was actually made and how.

MRP (material requirements planning)

Explodes the BOM against demand and on-hand inventory using lead-time offsets to generate purchase and work orders. Its output is only as good as its BOM accuracy, lead times and inventory record accuracy — garbage in, expedite fees out.

Bill of materials (BOM)

The structured parts list defining what goes into an assembly, at what quantity and level. Engineering BOM reflects design intent; manufacturing BOM reflects how it is actually built, including phantom levels, consumables and scrap factors.

Routing and work order

The routing is the ordered sequence of operations, work centers, setup and run times for a part. The work order is a specific authorized instance of that routing for a quantity and due date, and the container against which labor, material and cost are collected.

Safety stock and reorder point

Safety stock buffers demand and supply variability during replenishment lead time; the reorder point is average demand over lead time plus that safety stock. Both scale with lead-time variability, which is why an unreliable supplier costs inventory as well as expediting.

EOQ and ABC analysis

Economic order quantity balances ordering cost against carrying cost to size a replenishment lot. ABC analysis segments SKUs by annual dollar volume so the tight controls, cycle counting and negotiation effort land on the A items instead of being spread evenly.

Inventory turns and days of supply

Turns are cost of goods sold divided by average inventory; days of supply is the same relationship expressed in time. Rising turns with stable service is real improvement; rising turns with rising stockouts is just underbuying.

JIT vs just-in-case

Just-in-time minimizes inventory and exposes problems; just-in-case deliberately buffers against supply shocks, long ocean transit, tariff timing and single-source risk. Post-2020 most manufacturers run a hybrid — JIT on stable local commodity items, strategic buffers on long-lead and sole-source parts.

Dual sourcing

Qualifying a second approved supplier for a part, ideally in a different region and with independent sub-tier exposure. Costs volume leverage and a second qualification cycle; buys continuity, price discipline and negotiating position.

Supplier qualification and PPAP

Qualification is the audit, sample and capability review that puts a supplier on the approved vendor list. PPAP (production part approval process) is the automotive-rooted evidence package — including part submission warrant, dimensional results, material certs, capability studies and the control plan — proving the production process reliably makes conforming parts.

APQP (advanced product quality planning)

The structured five-phase framework for taking a part from planning through design, process design, validation and launch, with defined deliverables at each gate. PPAP is the final output of an APQP program, not a standalone paperwork exercise.

FMEA and control plan

Failure mode and effects analysis ranks potential failures by severity, occurrence and detection to prioritize prevention. The control plan is the operational answer: for each characteristic, what is measured, how often, by what method, and what happens when it goes out of limits.

First article inspection and CMM

FAI is a full dimensional and material verification of the first production part against every characteristic on the print, documented per AS9102 in aerospace. A coordinate measuring machine performs those measurements with a touch probe or scanner against a CAD model, at accuracies hand tools cannot reach.

GD&T (geometric dimensioning and tolerancing)

The ASME Y14.5 symbolic language for specifying form, orientation, location and runout relative to defined datums. It communicates functional intent instead of just plus/minus box dimensions, and usually widens allowable variation while tightening what actually matters.

Tolerance stack-up

The accumulated effect of individual part tolerances across an assembly. Worst-case stacking guarantees fit but drives cost; statistical (RSS) stacking accepts a small non-conformance probability for far looser part tolerances.

ISO 9001 and IATF 16949

ISO 9001 is the general quality management system standard — documented processes, risk-based thinking, corrective action and management review. IATF 16949 layers automotive-specific requirements on top of it, including APQP, PPAP, MSA and SPC, and is effectively mandatory to supply an OEM's production line.

AS9100, ITAR and export control

AS9100 adds aerospace-specific configuration management, counterfeit-part prevention and risk requirements to ISO 9001. ITAR governs defense articles and technical data under the US Munitions List, requiring registration, US-person access controls and licensing; EAR covers dual-use items. Access controls apply to drawings and servers, not just parts.

RoHS, REACH, UL listing and CE marking

RoHS restricts specified hazardous substances in electrical products; REACH governs chemical substances in the EU including SVHC disclosure. UL listing is third-party safety certification recognized by North American authorities having jurisdiction; CE marking is the manufacturer's declaration of conformity to applicable EU directives — a self-declaration in many categories, not a certification.

NPI, DFM and DFA

New product introduction is the gated path from prototype to stable production. Design for manufacturability adjusts geometry, tolerances and materials to what the chosen process can hold economically; design for assembly reduces part count and orientation ambiguity. Most of a product's cost is locked in during design, before any quote is issued.

Tooling amortization and NRE

NRE (non-recurring engineering) covers one-time programming, fixturing, first articles and qualification. Tooling amortization spreads mold, die or fixture cost across an agreed volume rather than billing it up front — which means a short order or a cancelled program leaves unrecovered tooling cost that the contract should address explicitly.

Contract manufacturing vs private label

In contract manufacturing the customer owns the design, specification and IP and the manufacturer builds to that print. In private label the manufacturer owns an existing product and formulation and the customer applies its brand. The difference determines who controls changes, who owns the tooling and who carries product liability.

Landed cost, tariffs and HTS classification

Landed cost is unit price plus freight, insurance, duty, brokerage, handling, inventory carrying and quality/rework cost — the only number worth comparing across regions. Duty rate follows the HTS classification of the article, and a wrong classification is the importer's liability, exposing years of retroactive duty, interest and penalties.

USMCA rules of origin and nearshoring

USMCA grants preferential duty treatment only when regional value content and tariff-shift rules are met and documented with a certification of origin; automotive adds labor value content requirements. These rules are the mechanism that makes Mexican and Canadian sourcing attractive, and nearshoring is the resulting shift of production closer to the end market for duty, freight-time and control reasons.

Standard cost, absorption and overhead rate

Standard cost is the planned material, labor and overhead per unit; variances against actuals reveal where the plan is wrong. Overhead is applied through a rate — per machine hour, labor hour or unit — and absorption records how much of fixed overhead the period's volume actually recovered. Underabsorption at low volume makes a profitable-looking product line lose money.

Direct vs indirect labor

Direct labor is hands-on time chargeable to a specific work order; indirect covers maintenance, material handling, quality, supervision and setup support recovered through overhead. Shifting work between the two categories changes reported product cost without changing a single hour worked, which is why the definitions have to be stable.

Capacity utilization

Output as a percentage of practical capacity — not theoretical capacity, which assumes no changeovers, maintenance or staffing gaps. Running consistently above roughly 85% removes the slack needed to absorb demand spikes and turns every disruption into a late shipment.

PPI and input cost pass-through

The Producer Price Index tracks prices received by domestic producers and is the standard published reference for escalation clauses on steel, aluminum, resins and components. Pass-through is the share of an input cost increase a manufacturer can move into price and how quickly — indexed contracts and surcharges shorten that lag.
